How Bronze Sculptures Are Made | The Lost-Wax Casting Process

Every bronze sculpture begins as an idea—and ends as an object that can last thousands of years. But what happens in between is one of the most fascinating processes in all of art. The technique used to create most fine bronze sculptures is called lost-wax casting (cire perdue), and it has remained remarkably consistent for over 5,000 years.

Step 1: The Original Model

The sculptor begins by creating an original model, usually in clay or plasticine. This is where the artistic vision takes shape—every muscle, fold, and expression is worked by hand until the piece captures exactly what the artist intends. For complex sculptures, this stage alone can take weeks or months.

Step 2: Making the Mould

Once the original is complete, a mould is created around it. For simple pieces, this might be a single-piece rubber mould. For complex sculptures with undercuts and deep details, a multi-part mould is made using silicone rubber supported by a rigid plaster or fibreglass jacket. The mould must capture every detail of the original perfectly.

Step 3: The Wax Copy

Molten wax is poured or brushed into the mould to create a hollow wax replica of the original sculpture. This wax copy is typically 3-6mm thick. The sculptor then refines the wax by hand—fixing any imperfections, sharpening details, and adding surface texture. This is the last chance to make changes before the bronze is poured.

Step 4: Spruing (The Wax Tree)

Wax rods called sprues are attached to the wax model, creating channels through which molten bronze will flow and gases will escape. This network of channels is called a "tree" or "gating system." Proper spruing is critical—if the channels are wrong, the bronze won't fill every detail, and the casting will fail.

Step 5: The Ceramic Shell

The wax model with its sprues is repeatedly dipped in liquid ceramic slurry and coated with fine sand. This process is repeated 7-10 times over several days, building up a hard ceramic shell around the wax. Each layer must dry completely before the next is applied.

Step 6: Burnout – The "Lost Wax"

This is where the technique gets its name. The ceramic shell is placed in a kiln at around 600-750°C. The wax melts and drains out, leaving a hollow ceramic mould that is an exact negative of the original sculpture. The wax is "lost"—but its impression remains perfect.

Step 7: The Bronze Pour

Bronze (an alloy of roughly 85% copper, 5% tin, 5% lead, and 5% zinc) is heated to approximately 1,200°C until it becomes a glowing liquid. The molten bronze is then poured into the still-hot ceramic mould. Working with extreme heat requires experience, precision, and respect for the material—there is no room for error at this stage.

Step 8: Breaking the Mould

After the bronze has cooled and solidified—which can take hours for large pieces—the ceramic shell is carefully broken away, revealing the raw bronze casting inside. The sprues are cut off, and the surface is inspected for any defects.

Step 9: Chasing and Finishing

The sculptor and foundry workers now refine the surface. Sprue marks are ground down, seams are welded and smoothed, and fine details are sharpened using hand tools. This process, called chasing, can take longer than the casting itself for complex pieces.

Step 10: Patina

The final step transforms the raw bronze into art. Chemical solutions are applied to the heated surface to create colour—from deep browns and blacks to greens and blues. The patina is not paint; it is a controlled chemical reaction with the bronze itself. Different chemicals produce different effects, and the process is as much intuition as science. A protective wax coating seals the finish.

A Living Tradition

What makes lost-wax casting remarkable is how little the fundamental process has changed. The same basic steps used to create the bronze statues of ancient Greece and Benin are used in foundries today. Modern technology has improved precision and consistency, but the core of the craft—the marriage of artistic vision and metallurgical skill—remains unchanged.
